Scaling from 50 lb. paper rolls to 500 lb. rolls on a crowded production floor is a major change in potential acute back pain, shoulder, knee, and hip strain, not just size. Project 37031, the Compact Paper Roll Handler, is a custom Alum‑a‑Lift roll handling solution designed to move large paper rolls to a USP machine while keeping operator safety at the forefront of design. The new rolls are approximately 24” in diameter, 36” long, and weigh up to 500 lbs., and the lift is configured to pick them in the horizontal position from a pallet with only about 6” of clearance under the machine or lift legs.

The lift is designed to handle new large rolls and smaller legacy rolls, so the operator does not have to reposition the cart in a tight 5 ft. space. A centering feature on the roll support prevents lateral slip during transit, keeping the roll aligned and stable while moving from pallet to machine. The lift approaches the pallet, engages under the rolls, and travels under existing equipment without interference.

Operating this lift requires minimal effort, and it’s easy to use in daily operations. It’s as simple and intuitive as possible to eliminate potential injury over time: straightforward lift, lower, and a handling sequence that mirrors the current process but replaces manual lifting with powered motion. The same design can be the basis for other web and roll‑fed production lines where increasing roll size outgrows manual handling and existing carts, but floorspace and operator training bandwidth remain limited.
